Productivity improvement plays an important role in determining whether a company can survive in the future based on customer demands that it can fulfill. In this respect, simulation can be utilized as a what-if analysis tool to decide which productivity improvement strategies to be adopted. This thesis presents a simulation of the current performance of outputs and profits using WITNESS simulation software. The main objective of this project is to demonstrate the use of simulation in analyzing the existing production floor performance and in evaluating various alternatives to overcome the existing problem. This project is conducted in an electronic connector manufacturing company located in Shah Alam, Selangor. The production line involved in this project is the assembly line for FX15 model while the product involved in this study is connector manufactured. First, a simulation study on the existing production line is carried out to evaluate the production floor performance. Results of the study revealed that the current production floor was suffering from time working handling. From here, a total of 3 alternative layouts were proposed and they were simulated to determine their effect on the production performance. One way ANOVA test with multiple comparisons was conducted to select the best result. The results again showed a significant difference between each alternative layout and the best alternative to improve the existing production line is the Alternative layout III with productivity increment of 9.15% higher the current situation.

Productivity improvement effort such as better layout arrangement, minimize the total production cost or maximize the throughput had been given great attentions in today manufacturing industries. However, to execute such improvements involve a big amount of money which normally be the cause that obstruct the improvements. Simulation has become one of the solutions to this problem and rapidly gaining the industry confident nowadays. This study aims to make improvement in terms of the company's production layout which focusing to the sandwich bread production line. The study is conducted at Roti Temerloh Enterprise, a company which produces products such as sandwich breads, buns and cakes. Being considered as one of the Small and Medium Enterprises (SMEs), cost certainly be the big issues when improvement planning to be considered. Using WITNESS simulation software, the production of the sandwich bread will be modeled and some adjustment then reviewed through the simulation to come up with the improved alternatives layouts. Comparison analysis is carried out and the results show in increased of production up to 265 breads per day for alternative 1 and 581 breads per day for alternative 2 and 3. Machine utilization in term of idle time, busy time and blocked for; Alternative 1 86.69%, 13.49% and 0.49%, Alternative 2 66.49%, 26.82% and 6.69%, Alternative 3 69.64%, 25.04% and 5.32%. From the cost effectiveness analysis, the cost is RM2.06 per unit for Alternative 1 and RM1.49 per unit for Alternatives 2 and 3. Thus the suggested alternative is Alternative 3.

Every manufacturing company wants to improve and adapt their operating system in order to survive the industry competition. In manufacturing organizations, to improve their system it might mean to reduce the operating costs that come from the wastes in production line. By using the ARENA simulation in this study, the productivity improvement can be experimented without physically affect the real system and reduced the cost because designing, building, testing, redesigning, rebuilding and retesting can be an expensive project. This study focus on the flow in the production line processes in one piston manufacturing company. The existing plant layout was studied and formulated into ARENA simulation software as well as to enhance the productivity rate by improving certain parameters. The problems identified in this production line are the effect of the bottleneck process which resulting some idle time in some workstations and the increased piston demands from the customers. The data acquired and was translated into the ARENA simulation software and studied in order to simulate the existing plant layout design. Hence, the problems occurred in the production line can be seen clearly to determine room for productivity improvement. New designs are proposed by constructing several models to acquire the best solution to improve productivity capacity and meet the forecasting demand of customer. In these proposed models, the parameters of the actual system are modified accordingly in the terms of material handling such as human resources, machine cycle time, the number of machines, shape and area of plant layout. From the simulation results, the significant contribution factor that influenced the rate of productivity was by adding certain machines to do the same process to cover the buffer while the material handling did not have a huge effect on the production line.

This study examines the manufacturing system involved in the production of GE-1 (tapered bush), with a view to reducing the time and bottlenecks involved in the manufacture of the same. As Amazon.com has grown, the company has invested in warehouse systems similar to those traditionally found in manufacturing. These systems are a complex and interconnected set of manned work processing stations linked together by conveyance. This thesis examines one such system, arranged as a set of parallel single piece workflow lines joined by a central computerized sorter that route work between lines, and examines the effect of sorter algorithms and line capacity on production output. Work studies, interviews, and a practical experiment suggest a deterioration in the feedback provided to the central sorter for work routing. A Monte Carlo simulation model of the system further supports this hypothesis, suggesting that system throughput is 11.7% lower than a system that perfectly routes work to line in a pull fashion. While perfect routing is not practically feasible, the thesis then explores two routing heuristics designed around starvation response and dynamic capacity analysis, which simulation suggest may yield a 6.73% increase in throughput. In doing so, the thesis provides a case study on process improvement using simulation to characterize a complicated mechanical production system that is otherwise analytically intractable.
